Common SPC Surface Defects Observed

Initial Suspect: Was the Stabilizer the Problem?

The customer was temporarily using a simplified formula without recycled material:

- Calcium Carbonate: 450 parts

Black spots were still present when extruding at 100–130°C, well below PVC decomposition temperature.
These findings confirmed that the issue originated upstream, specifically within the screw and barrel.

Root Cause: Carbonized Material Accumulated on the Extruder Screw
After detailed analysis, StarsPlas identified the primary cause as severe accumulation of old material on the screw surface.
How the Problem Developed
Over time, damaged screw surfaces and excessive wear created areas where material adhered and built up layer by layer. Continuous exposure to high temperatures caused this material to degrade and carbonize. Eventually, pieces of burnt material broke off and were carried into fresh melt, creating visible defects on the slab surface.
Because these carbonized particles were released periodically, defects appeared sporadically, which matched the customer’s observations.

The Maintenance Problem Behind the Failure
The investigation revealed that the screw had operated for approximately 4,700 hours, while the recommended service interval is 2,160 hours (about three months).
In addition, the production line was shut down without using purge materials, allowing residual compound to remain inside the screw and barrel. On each restart, this trapped material reheated and degraded further, worsening contamination.
This combination of overused components and improper shutdown procedures significantly increased the risk of black spot formation.
Additional Evidence: Metal Contamination and Mechanical Damage
Our engineers also found scratches inside the extrusion cone and die, indicating the presence of metal foreign matter in the raw materials. These contaminants can damage the screw’s wear-resistant coating, creating rough surfaces where material easily adheres.
Even a new screw may fail prematurely if metal contamination is not controlled.

3. Adjustment of Mechanical Clearance
During reassembly, screw clearance was adjusted to reduce material accumulation and minimize friction.
